A Rare LJ Reborn: Unlimited Offroad Builds Sahara Edition #0346

Some Jeeps are built to be modified. Others are rare enough to make you think twice before turning the first wrench. This 2005 Jeep Wrangler Unlimited Rubicon Sahara is both.

2005 LJ Sahara Rubicon

Number 0346 of just 1,000 Sahara Edition Unlimited Rubicons produced, this Light Khaki LJ is a genuine piece of Jeep history. The special edition was created as a promotional tie-in to the 2005 adventure film Sahara, which featured the Jeep Wrangler Unlimited as the vehicle used by explorer Dirk Pitt. Only 1,000 numbered examples of the Rubicon Sahara were produced for the model year, making it one of the most distinctive variations of the long-wheelbase TJ-era Wrangler.

That heritage is exactly why this build deserved a thoughtful approach. The goal wasn’t to erase what made #0346 special. It was to build on the character Jeep gave it from the factory and create a classic that looks right, drives better, and is genuinely ready for the trail.

Why the LJ Is Such a Great Foundation

The Wrangler Unlimited—commonly known by enthusiasts as the LJ—combined the simple, compact feel of the TJ with a longer wheelbase and additional usable space. Add the Rubicon package and its trail-focused hardware, then layer on the rarity and movie connection of the Sahara Edition, and you have a Jeep that stands apart before the modifications even begin.

The before photos show a Jeep with unmistakable early-2000s Wrangler character. Our job was to preserve that identity while giving it the stance, strength, gearing, steering control, recovery equipment, lighting, and reliability expected from a properly built Unlimited Offroad rig.

The Unlimited Offroad Transformation

We started underneath with a MetalCloak 3.5-inch Long Travel Short Arm suspension system, giving the LJ additional clearance and articulation while maintaining the balanced proportions that make these Jeeps look so good. RockJock Currectlync steering was added for additional strength and steering confidence, while Spidertrax 5-on-4.5-inch wheel spacers help complete the stance.

The Jeep now rides on ICON Rebound wheels wrapped in 33-inch Mickey Thompson Baja Boss tires—a combination that gives #0346 a more aggressive footprint without overpowering the classic LJ body.

To complement the larger tires, we installed Yukon 4.88 gears along with a Spicer D44 Set 10 kit, giving the Jeep gearing better suited to its new setup and intended trail use.

Protection and recovery were upgraded with an LOD Destroyer Shorty front bumper and bull bar, Baja Designs Squadron lights, and a WARN ZEON 10-S winch. Out back, an LOD Destroyer rear bumper and tire carrier combo supports the larger spare and adds serious trail protection, with a pair of Baja Designs Squadron Sport Driving/Combo LED auxiliary lights integrated for added visibility.

Inside, a Switch-Pros RGB solid-state 8-switch panel provides a clean, centralized way to control accessories. We also fabricated a custom exhaust and replaced the windshield frame and OEM glass, addressing the details that matter on a vehicle meant to be driven and enjoyed—not simply parked and admired.

Built to Honor the Past—and Keep Exploring

What makes this build special isn’t any single component. It’s the combination of a rare Jeep, a unique piece of pop-culture history, and carefully selected upgrades that make sense for the platform.

The Sahara connection gave this Wrangler a story before it ever arrived at Unlimited Offroad. Its #0346 of 1,000 production badge makes it something you simply don’t see every day.

But Jeeps have never been about sitting still.

For #0346, preservation didn’t mean leaving it untouched. It meant respecting what it is while giving it the capability to keep doing what a Wrangler Unlimited Rubicon was built to do: explore.

The finished result still looks unmistakably like a 2005 Rubicon Sahara—just tougher, more capable, and ready for its next adventure.
